The wooden / composite boat crowd over on kayakforum.com always says to mix
fillers like sawdust, cabosil, microballoons, into the epoxy until it is
about the consistency of mayonnaise to make glue. I have always done this
with good success. But this is for the thin epoxy used to wet out
fiberglass. If you already have the thick stuff with solids added - this
shouldn't be necessary.
I think squeeze out is the most likely culprit in this case. I have found
epoxy to be very forgiving and have excellent gap filling characteristics -
but it works kind of the opposite of non-gap filling glues. As other have
said - you have to make sure there is some epoxy left between the surfaces.
Perfection is unattainable...
